<p>Quite often I receive requests to quote parts for diecasting and the purchaser may or may not realize what is involved in designing and fabricating a mold that will produce a quality die cast part in high volume quantities.</p>



<p>This is a brief overview of what a die cast mold is and how to approach the purchase of a new mold with a convenient checklist developed by the North American Die Casting Association. This checklist is a valuable tool to assist the purchaser and the die caster in making decisions in a concise manner during the product launch.</p>

<p><strong>The Process</strong></p>



<p>The diecasting die or mold is a closed vessel into which molten metal is injected under high pressure and temperature, then rapidly cooled until the solidified part is sufficiently rigid to permit ejection from the mold. Dies, or die casting tooling, are made of alloy tool steels in at least two sections, the fixed half (cover half) and the moving half (ejector die half), to permit removal of the castings. The dies also may have moveable slides, cores or other sections to produce holes, threads and other desired shapes in the casting.</p>



<p>A hole in the fixed die half allows for the molten metal to enter the die and fill the cavity. The ejector half usually contains the runners (passageways) and gates (inlets) that route molten metal to the cavity.  Dies also include locking pins to secure the two halves, ejector pins to help remove the cast part, and openings for coolant to help cool the mold and solidify the molten metal.</p>



<p>A very important accessory required to run any die cast mold is called a Shot Sleeve.  The Shot Sleeve is a hollow tube that is inserted into the hole in the fixed half of the mold when it is set in the die cast machine.  The sleeve protrudes out from the die horizontally and there is a small opening in the top of the Sleeve where the molten metal is poured in preparation of the plunger injecting the metal into the mold. The Shot Sleeve needs replacement at certain intervals and is very important to the process. Quite often when molds are moved from a die caster, the Shot Sleeve is not sent with the mold which creates issues for the purchaser due to the lead time to fabricate a new Sleeve.</p>



<p><strong>Making The Mold</strong></p>



<p>The two die halves run in a die casting machine that is operated at the required temperatures and pressures to produce a quality part to net-shape or near-net-shape customer specifications. When the die casting machine closes, the two die halves are locked and held together by the machine’s pressure.  The surface where the ejector and the fixed halves of the die meet and lock is referred to as the die parting line. Tooling costs of gravity die casting are a fraction of those needed for high pressure die castings. The rapid chilling gives excellent mechanical properties whilst non-turbulent filling ensures production of heat treatable gravity castings with minimal porosity.</p>



<p>The molten metal is injected into the mold under pressure. This results in a more homogeneous part, generally good surface finish and good dimensional accuracy, compared to that achieved using conventional casting methods. A result of this is the significant reduction in the requirement for post casting processing to achieve the required final configuration.</p>

<p><strong>Here are the common alloys used in die cast tooling:</strong></p>



<p><strong>Aluminum</strong></p>



<p>Is cast at a temperature of 650 Celsius. It is often alloyed with Silicon and Copper. Silicon increases the melt fluidity whilst it reduces machinability, Copper increases hardness and reduces the ductility. A low amount of Copper (less than 0.6%) gives improved chemical resistance, and is often used in marine applications. A high silicon content (improved wear resistance), is often used in automotive applications where wear resistance is important.</p>



<p><strong>Zinc</strong></p>



<p>Alloys used for closer tolerances and thinner walls than is possible with Aluminum, due to its high melt fluidity. Zinc is usually alloyed with Aluminum to give improved strength and hardness. The casting is done at a fairly low temperature of 425 Celsius allowing the parts to be ejected from the dies earlier resulting in shorter cycle times. Zinc alloys are typically used to produce precision parts such as sprockets, gears, and connector housings.</p>



<p><strong>Copper</strong></p>



<p>This alloy possesses high hardness and high corrosion resistance. It offers excellent wear resistance and dimensional stability, with strength approaching that of steel parts. Typically used in plumbing, electrical and marine applications where corrosion and wear resistance is important.</p>



<p><strong>Magnesium</strong></p>



<p>The easiest alloy to machine, magnesium has an excellent strength-to-weight ratio and is the lightest alloy commonly die cast.</p>



<p><strong>Lead and Tin</strong></p>



<p>These alloys offer high density and are capable of producing parts with extremely close dimensions. They are also used for special forms of corrosion resistance.</p>

<p>The die cast tooling cost has two main components – the die set and the machining of the cavities. The cost of the die set is mainly controlled by the size of the diecast part. The part is larger the die set is larger and more expensive. The cost of machining the cavities is affected by nearly every aspect of the part’s geometry. The primary cost driver is the size of the cavity that must be machined, measured by the projected area of the cavity and its depth. Any other elements that will require additional machining work will add to the cost, including the feature count, parting surface, side-cores, tolerance, and surface roughness.</p>



<p>The tooling cost will be impacted by the tooling life which is affected by the number of diecast parts and the material we use. For example, materials with high casting temperatures, such as copper, will cause a short tooling life. Zinc, which can be cast at lower temperatures, allows for a much longer tooling life. This effect becomes more cost-prohibitive with higher production quantities.</p>



<p>One final consideration is the number of side-action directions, which can indirectly affect the cost. The additional cost for side-cores is determined by how many are used. However, the number of directions can restrict the number of cavities that can be included in the die. For example, the die for a part that requires 3 side-core directions can only contain 2 cavities. There is no direct cost added, but it is possible that the use of more cavities could provide further savings.</p>

If not, the truck driver must return to unload the cargo to the storage warehouse.</p>
